Keeping this post alive with ideas.
Working on this for my JK 2dr, fab parts in process. I did not like what is on the market plus I cant pay for it.

Looks like a good design. Are you doing mesh on the bottom? I initially wanted to but decided against it partly due to cost, partly due to 'difficulty' to install (ie. stretching to prevent sagging)...and the 75 million little welds.

What program did you design that with?

I built a drop in basket for my Xterra to try and utilize the space between the factory rails while keeping loads as low as possible. It also replaced the factory cross bars with unistrut to allow easier customization.

the unistrut is allowed for wider mounting options so we were able to fit both kayaks on one xterra

What program did you design that with?

I am using Autodesk Inventor, and yes I am welding steel mesh at the bottom, you can make the mesh sandwich with a flat bar and avoid the point to point weld, but probably will keep some moisture. I have the time to make things slow and well done.

Awesome racks, guys. I'm also wanting to build one for my JKU. It has a light bar with a-pillar brackets so I'll just use those as a base for my uprights. I'll post pics when it takes shape.

2nd gen tacoma rack

One of my favorite threads here on expo!

Here's a quick simple rack my friend and I built for his regular cab second gen taco. It mounts to rails that are installed on his snugtop, its about 4'x7', he will be painting it and installing a fairing to finish it off.

Did you cut out some of the cross bars? Are you planning to reinstall them?

I posted that rack on Tacomaworld too. I'm not sure what you are asking about crossbars, we didn't cut out anything.

I generally make a simple fairing out of aluminum that contours to the roof with some sort of a rubber barrier between at and the roof. I've attached them to the rack with adel clamps, or sometimes welded brackets on the roof rack. I'll have to ask the owner what he is going to do.
