How much rope?

I'd probably direct that question to one of the vendors that sells syn. line.
I would guess that it would be able to fit an extra 30-40 feet though, just based on the decreased thickness of line.
Or you could just buy 150' to go on the drum, and buy a 2nd 100' length that could be used as an extension. ;)

You would be better off buying about 80' and a winch extension. The closer you get down to the drum, the more pulling power you have.

150' is really too long to be used anyways... I wish I had gone down to 75' length or maybe even 50' and gotten a 100' extension... or better yet, two 50' extensions...

I also have a bad habit of not winding up my winch line under the appropriate tension... so every time I do a light pull the line buries itself in the excess line below it. So then I have to fish it out and rewind all 100' of it. 50' would have been the way to go now that I think about it.

Just because you can fit it, doesn't always mean you should.

You could most likely fit about 180-190' of 7/16 syn. If you want a more firm number I have a spreadsheet at work I can use if you give me drum dimensions. Root dia, width, and flange height.

That being said. I would most likely use about 150'. You know this will fit no problem. 150' of line is nice to have if you really have to reach out....or if you have to double line. With your big drum it would also be nice to have a little less line on the drum so you can run off center pulls much longer before the line will exceed the max dia of the drum. Its really nice if you have to pull off center......you don't have to stop every 10' and pull line off to get the line back over to the opposite side.

If you need more line than 150' I would suggest adding 50' extensions. That seems to be about the right length for maximum use...but short enough to manage.

Also, a short 10' extension is really nice to have. You can use it for a lot of stuff including a safety line if you have to winch up a slippery hill with the extension. You can hold the vehicle after the 1st pull using the extension and the short extension. You can also rig this WITHOUT having to disconnect the vehicle from the line at any time. It works slick. If you don't have a 10' line you can also use a 10' tree strap.

Thanks for all the information.
The winch is a warn 20xl, a 300 pound hydraulic "industrial" winch. The specs fit my truck well, with a flow of 15-20 gallons per minute at 3000 psi. (If I was using a power steering pump I would use the milemarker H18K)

Any opinion on choosing between 1/2 amsteel blue rated at 33,000 lbs, or 7/16 masterpull superline rated at 40,000 lbs? From the comments above I'm thinking about using only 100'.

Looking into this further I don't see any advantage of a rope more expensive than Amsteel Blue. Smaller diameter is actually a disadvantage in finding a snatch block that is rated at 20 tons.

How long do you have before you need to purchase? We have a few things in the works for creating snatch blocks specifically built for our ropes. I hope they are less then a month or two out at this point.

Does the radius of the 'groove' of the sheave need to match the radius of the rope used? Seems like you could use a block made for a bigger rope without issue.

It 'should' match, but you can get away with it being off. More important is the dia. of the pulley. You don't want to exceed the minimum radius recommended for the line.

My thinking was that by going with a block intended for a larger OD rope that the minimum bend radius issue wouldn't be one since the smaller rope should have a smaller min radius. My only concern was semi-flattening of the rope due to the mis-match.
