How many miles on them? Has the noise increased from new? Not being able to use the stick on weights is annoying.

If I was tackling this project, I think I would "create" flat frame rails like a cab and chassis and then bolt the flat bed to the newly created frame rails.

The U shaped aluminum to work as a large body washer makes perfect sense. I like that idea. Option 1 it is. I think you are correct @Verkstad it will be easier to seal that way.

I think for purposes of overlanding and trail use 35s or even 33s will do most anything, unless of course we start talking about rock crawling. For aesthetics I believe 37s look great on gladiators.
