Intake, exhaust, and a tuner.

And depending upon how fast you want to travel.... taller gears.

The 7.3 Powerstroke gets its best fuel economy between 1800 and 2k RPM on the highway.

Edge tuner an a Areo Turbine exhaust, this will give you the best return on investment without spending big money. You should he able to do both of for about $500. Both with lower EGT, improve performance an extend milage!!
Good luck

I have a dp tuner on my 96 econo with a 7.3. I LOVE IT! Its got plenty of get up and go. Boosts to 28ish I think. I gotta get a better boost gauge since mine only goes to 20. Its got multiple settings that controlled with a controler. No loading and unloading tunes with flash programmers like edge and others. My mileage increased 2mpg highway and the fun factor is tripled.

Next is exhaust from hypermax, intake if I can make one since there little support for the early psd vans.

Also once you do tuner, intake and exhaust. You should get gauges to watch the temps. Noone's said that and its an important part once you start adding the go fast goodies

All great info I'm soaking up for my build... any of these 7.3 vans come with a tach to make it an easy cluster swap, or is there an easy way to add one if not?

My buddy did some research on this and if I remember right the wiring is there so in theory you can swap out the gauge cluster with a truck one that has the tach and your in business. I will check back with him I would not mind having a factory tach in my van.

I'm sorry I did specxify but my intake would be custom. For the vans there isn't any bolt on intake that I've seen so far. I wanna work in an intercooler into the system on my van so I think I gotta make it on my own. I believe the 6.0s had an intercooler. But that's hearsay. Haven't seen a van with a 6.0 in front of me. Everyone I know has and stays with the 7.3

Hypermax makes and intake but its for the idi 7.3

The 6.0s do have an intercooler and they can be retrofitted to the 7.3 with a lot of ingenuity I am sure you could fit in with the 7.3. The other and better option in my opinion would be to do a air to water intercooler due to space confinements. It would be easier to plumb water lines instead of big air lines.

I think the hardest part would be the tubing for the intercooler and intake. The whole front coresupport could be swapped for one with an intercooler setup with little trouble id imagine. They should be a modular setup since you can swap the 09 front ends onto the older vans.

I've never liked the idea of air to water intercooler due to the fact that usually you use coolant and the vans have enuff radiator issues don't need to add an intercooler into the mix. Plus maybe it just me but how cold can the air be cooled with 180 to 220 degree coolant?
And I personally wouldn't want another tank, pump and other parts to run the water to air intercooler on a seperate circuit. But that's my opinion

It all depends on what you want to use your van for. If your trying to make giant hp's then air to air would be the way to go. The reason I think it would be better in a van to do air to water is because shop time to change an alternator on a 6.0 is something crazy like 8 hrs of shop time on a 7.3 it is one hour and can really be done in ten minutes the reason for this is because there is no room in a 6.0 after you run all of that piping. Running a seperate air to water intercooler with a pump and a small radiator seems like a better alternative. This setup does not use your current antifreeze and drops intake temps quite a bit. Plus it is simple and not cramming an already full engine compartment with a lot of big plumbing. But to answer your question yes the core support can be swapped right over and bolt in an intercooler.
