AWD , front diffrential

I don't think 33" tall 285's really fit on a key lift AWD Van without some front fender rubbing, the little front axle seems to tolerate 32" 265's. I would be more worried about the GM tie rod's than ring gear size, I carry some spares. The 1500 AWD is just a forrest road queen that really loves snow and a little mud on occasion..........

If you want 35's it will be a huge custom lift kit or straight axle conversion. I don't think there is any bolt in upgrade for the AWD IFS axle, if you want 35's done right the rest of the site crawls with big Fords for a reason.
Quigley does what you have in mind with only a few custom parts done on CAD the rest all HD GM truck, they also make them lifted now. When I talked to them a used van was OK as long as it was not in poor condition.

Just remember you did not break your dana 30 and neither did I and we both have dana 44's up front now, do we NEED to do it again or just think we do? I ran a little 7.5" 10 bolt in a G body with a 383 stroker a stall convertor and slicks for a long time but I swaped in a 9" before it broke so I hear you. If somebody made a custom bracket kit that allows a 8.25" or 9.25" IFS truck diff and shafts to bolt up to the AWD 1500 just like quigley would I buy it ? more than likely, do we need it ?????????

Here is some good reading for some of your guestions, (A big rabbit hole to plunge into),,,,http://www.gmupfitter.com/pages/body-builder-manuals

already almost two months passed.....

86CJ ,.....we have similar roadcourse ...... Jeep + G body ......:)

my main concern about this puny 7.5" is that I plan to do a 5-6 months roadtrip back in the US including secluded trails in national forests in Arizona/ Utah region

I just cant imagine myself breaking down because of the 7.5" ring gear blowing out !
