E-250 Rear Dana 60 w/ Dynatrac Diff Cover ??

2010 E-250 - Factory Rear Dana 60 Housing

4.56 gears , ARB locker

Changed out the factory diff cover and replaced it with a Dynatrac cover. Cover was replaced about a week before a camping trip. Drove the van the first week with no noticeable changes. Hooked up the camper and about 20 miles into the trip went into a downhill sharp right curve and noticed a noise from the rear end. As soon as the curve straightened out noise quickly went away . Hard to describe the noise but it was something similar to a bearing , it kind of pulses . Didn't really notice the noise anymore the rest of the trip to the campsite. So I thought maybe it was something in the camper brakes. First morning of the trip headed into town (camper now unhooked) noticed the noise again , several times. Took a look under the van and found diff fluid puking out of the vent hose......

A little more investigating proved the fill plug on the Dynatrac cover to be much higher than the fill plug on original factory cover. Confirming the axle had definitely been overfilled .

At this point I'm thinking "overfull is better than under full" and left things alone until I got back home. Got the van in the shop and checked fluid level and best I can tell the axle puked out enough fluid to get fairly close to "full" with the original cover. Never ended up draining any fluid .

Said noise still comes and goes . Anyone ever run into this same problem ? Can overfilling the axle generate a noise like this ? In my mind if a noise is being created , most times damage is being done.

Thoughts ? Ideas ?

Pull the cover and inspect...I just had an issue with a G2 cover that didn't have sufficient clearance for aftermarket gears, I had to use a flapper wheel to remove some materail.
