Roof Rack Build

so i decided to build a rack for my samurai, and i think the way it is built is best here in general, for all to see.

it starts with myself being laid off, and cheap! i decided to use 3/4" emt for the rack itself. being an electrician, it is free to me, and i bend it all the time. but still, for the normal person, it is cheap at $2-3 a stick. i used 2 sticks for the main hoop, and 6 sticks for the cross pieces. i have a bunch of steel around from a former purchase, so i used what i had to make the feet and build the clamps for the rain gutter. 1/4" x 4" strap make up the feet/side supports. the bottom clamps were made from 1 x 2 .125 wall tube, cut into 2 pieces. and the clamp mechanism is made from 3/8's bolts and 1/2" round tube.

i like to think ahead, and since i cant afford a rooftop tent, nor would the weight be a good idea on a Sami, but i still like the idea. i have decided to make a platform that will easily attach to the rack, as well as store under the rack. it will be sized according to my better tent, an REI half dome 2.

at 52" x 88", it is a little big. i will be using 3/4" hard plywood (need suggestions on this). i plan to cut it down the middle making 2 pieces at 52" x 44". they will attach with a piano hinge, and will sit on rack hinge side down. with this, i made the rack 44 1/2" so it will accept the folded platform underneath. it will slide in on some 2" light gauge angle iron. ill figure something slick to keep it in at the back while still easy to undo and remove.

when deployed, it will sit across the rear of the rack up close to the rear door of the Samurai, and will hang off both sides. i plan to use barrel bolts to hold it to the rack. i will use 2 on either end, sliding into the rack itself, holding it square. in the middle will be 2 more, also sliding into the rack, but they will travel front to back. this will help keep the hinge in the middle from "rising" up when weight is applied to the ends. then i will setup the tent on that, and walaa! it really is a super easy tent, and i am excited to get this going. i have yet to get the platform material, but it will be here soon!

ill have the final clamps made tomorrow, and a coat of paint on it. and next week, ill have the material for the platform.

I was going to suggest use muriatic acid to strip off the galvanized coating prior to welding...but it seems you've already done the welding. :D

I built a roof rack for my Rav with EMT as well, tried TIG welding with the galvanized coating to see how painful it was, then did another with the stripped coating. A world of a difference, not breathing in toxic gasses...and the weld was 10000x better due to no popping while welding.

I used rockerguard paint (not to be confused with undercoat paint) to seal up everything and have it be durable as opposed to paint, the rockerguard has a rubbery feeling and has some give to it.

Roof racks are just fun to build.

i ground all the galvy off before welding, but yes, the acid would be much better. just no funds for it.

How come is it so far above the actual roof? It looks like you could lower it a few inches. (Edit: found my answer, didn't read enough!)

Are the gutter struts buttressed in any way to the rest of the rack? I realize it may be overkill, but on bumpy trails there are a lot of dynamic left/right forces on a roof rack that could possibly crack a weld on your mounts. Just a thought!

Overall looks like a nice low profile rack!

no, they arent, but they do slide into the tube at an angle and bottom out. im hoping that it is enough. i guess we will see.

the plan was to have lots of storage space, outside the vehicle. it is a sami after all. but like anything i do/plan, it must serve more than one purpose. i have been wanting a roof top tent for the last 4 years, but they just weigh to damn much for a sami. so, i decided to do it a bit of a different way, and put my 2 man backpacking tent on it! a typical weight for a RTT is 110#. plus rack system to mount it on. my last rack was around 40#, tent is 6#, and platform was expected to be in the 40# range. i want to slim it down.

i believe that is the inside, but it may be the actual outer dimension. i guess i should know for sure!

the idea was to have 2 pieces of 3/4 plywood 44x52", attached with a piano hinge. when stowed away, it would fit under the rack platform on "feet". when deployed, it will open up and lay across the rear of truck, sticking out on either side. it will attach to the rack with door deadbolts, placed specifically to keep it from twisting. the plan also would work in high wind. in theory of course. please tell me if further clarification is necessary.

i have lack of confidence in the plywood, as in the best circumstances it will warp. so im in the air still on this. plus its heavy.


the rack was built from 3/4 EMT with 4"x 1/4" strap for feet. it was absolutely sturdy. would not hesitate to subject it to 600 pounds. the rack anyway. this worked great, was very light, and almost free!

i was thinking it would work better/easier/lighter if i use 3/4" square tube. originally the rack was 62" long, 10" more than the platfrom. i was thinking a 2 layer setup would work. the bottom complete52" x 48"witdth of rack. the top layer would be 2 52 x 24" pieces, on hinges, that fold up and complete the top of the rack. make sense? ill start some google sketch ups later this week to help with visual. this seems better, cause i can sheet them and have the platform. with drilled holes, the sheey would not collect water. i also believe it would be lighter than any other platform material. another plus is i would not need the added hight to stow away the platform, making it lower and less wind resistant.

thoughts?
