I got antsy antsy and changed the fluid and added in some of the Motorcraft/Ford friction modifier this afternoon and I am happy to report that it totally fixed the issue. I still can't believe it was that simple and that noise was coming from the back and not the front. I was a little bummed...
Well that is definitely worth a shot, that would be amazing if it was just a fluid change to fix it. I'll give it a try in the next couple days. I also need to look into the missing snap rings, I wonder if there is enough movement in the axle shaft where it is trying to engage the hub
I replaced the bearings and races with new Timken's, I really thought it was the bearings too.
I thought it might be the 4wd but the hubs seem to lock and unlock fine, the front driveshaft isn't spinning when disengaged.
There was some axial play in the axle shaft when I had everything apart...
I am trying to diagnose a noise coming from the front end while turning, it only happens when turning at low speeds and only under throttle. If I let off or coast into a turn there is no noise. It also happens in both directions. It is a low grumble clunking that is constant based on wheel...
I'm trying to get those tools fabricated before I start pulling things apart. Does anybody recall what the diameter of these pins on the lock nut tool are or what size bolt the slot in the puller needs to be able to fit?
It looks like the Timken 32011X and Set1041 are the same part just referenced differently for some reason. Same with the 32012x and the Set1042. Any reason you went with Koyo instead of the Timken on the inner?
So I'm about to order parts for my 2004 FG649 and this is the parts list I've come up with. The Timken bearing listed earlier in this thread didn't match what I found on the timken cross-reference list. Can anyone confirm the ones listed below are correct.

Well I got the new injectors and unfortunately didn't make much difference. I'm thinking I need to figure out why I'm not getting boost over 10psi. Does anyone else have a FG649 with a boost gage? What are your typical reading under full load.
We have our AAV 17x9 rims on order so we are locked in on the 17" rim. I don't even know if the offer 16" rims anymore as that wasn't an option when we ordered.

Those Magnum Energy units are pretty steep. The 1000W Renogy unit is Pure Sine with 30A charger and 20A pass through, the comparable Magnum unit of similar stats is 2.5x the price, it does have 50A charger but I don't really see a need for it...
Ok great, thanks for the clarification on all that stuff. We're a bit off topic now but here is my first(well I guess second now) stab at my starting and charging system. I'm still doing some research on proper wire/fuse sizes but the main building blocks are there. Let me know what you guys think.
