Yeah, when you say "rust free" typically means just a little surface rust. I've never seen an XJ of that vintage completely rust free. Look very carefully at the underbody, under the carpet, at the body joints and inner fenders. A small rust bubble could be a major can of worms especially...

I'm sure it would be but you should look into 3M structural panel bond epoxy adhesive for that application. Silaprene is mainly a seam, joint sealer to prevent leaks, but.........

I've traveled enough to believe a bull bar is just a bit more than a need. There way to many animals that have a death wish on the roads less traveled, thereby ruining your day, night and trip.

Nothing about that looks acceptable. I would never, never butt join pieces where any type of load is expected and would never accept replacing requested material with " ordered the wrong" material. Especially with a different size. And the tack welds look hideous. If it's not TIG it's wrong...
