As you know ideally it should be welded. If the trailer has brakes it must be welded. If no brakes you may be able to tighten the u bolts enough to keep chamber in the correct orentation. Hope this helps.

I only have a round die, the best way is to go with a square but I gave the round die a shot and it worked no problem. The round tubing is 1 1/4 OSD, pretty strong yet lighter than the 1 1/2 OSD tubing.

Richard if your referring to the 1x2 on the very top of the frame it is in place to bolt the roof rack to. Prior to the skin installation all mounting points must be established.

I went through the same sorta challenges with my builds. The big issue is if you only use one the lid will twist and not open/close or latch correctly. Also consider the angle the spring is attached, this geometry will increase or decrease strut size. Hope that helps a bit. Take a look at...
