Bonding sheet aluminum to composite Panels?

Welds will shrink...distort the sheet...the seam will end up looking like it was pounded on with a hammer.
Is it impossible to weld 1/16 aluminum sheet together with a strong good looking seam and final product?

Might have to join the sheet seam directly to the frame if that's the case.

This guy seems to get a decent looking weld with very thin gauge stuff.

Thanks for the tips though. Thinking about using a small backing plate for the seam joint to absorb some heat and give the joint some angular structure. Will have to test it out a bit.

Or maybe just go the easy route and let epoxy fill in the seam. Things will happen in any case.

Update for anybody that comes across this. Holy grail of flexible dissimilar material epoxies.

Super strong and grabby. Will bond just about anything.

2 gallon kit is the same price as other premium epoxies single gallon kits.

The video shows tow methods . On is fusing and another with filler metal being added. Fusing will have less distosion than adding filler metal.

Both methods are done with the pcs at 90 degrees which will have less distortion, is much easier and the pcs are only 4"-5" (100-120mm) wide.

I've never used or would think of using epoxy on aluminum. If the alum needs to be primed the bond is only as good a primer's adhesion to the aluminum.

The chemical etch used by to power coat aluminum might be the easiest.

Try a peel test with 2 pcs of 1/8" alum. will tell.
