This is the current position after I installed the DVD player. I have a carbon fiber plate that will go below the switch plate to cover up the gap, but havent put it on yet. The only thing that sucks about this set-up? The big freeking hole I drilled in the dash for the wiring.... oh well!

how did you get the aluminum to bend without cracking?

It depends on what the alloy is, this is just some cheap aluminum channel that I got at the local hardware store (in Germany). It is pretty soft stuff and bends really easily. I am not sure what the alloy is, probably 3003 or something close.

On aluminum alloys, extrusions tend to be either 6061 or 6063. None of the common 6000 series are happy about tight radius bends.
Sheetmetal (as opposed to plate) is usually either 3003 or 5053. Both of those bend nicely with 5053 being one of the strongest non-heat treatable aluminum alloys.
