So I am building up a 1996 SR that I got for 800 bucks - It runs and drives. The interior is roached..

This is the plan so for.

1. Gen 2.5 Headlights
2. Cloth front Seats to match the tan interior
3. Remove the rear seats and jump seats
4. Rebuild the motor, this is where things get a bit more fun.. Plan is for custom Ross 10.5 to 1 pistons, forged diamante crank, stock forged rods, all ARP hardware, port and polish on the heads, 65mm tb upgrade, RPW billet cams, big bore 99 lifters and headers. Custom 2.5 stainless exhaust and high flow cat. Possible engine management
5. Custom Aluminum radiator, Davies Craig fan / controller.
6. Mad Man expedition monitor.
7. ADD bumper (if they ever make them again), winch and rock sliders
8. ADD suspension kit and bushings / idler arm upgrade
9. Big brake upgrade to 315mm cryo treated rotors and 16 inch rims
10. Custom storage and sleeping area (Aluminum)
11. Dual battery setup
12. Kia Sorento 120 Alternator

The aluminum sleeping platform may be a bit cold to sleep on, or are you talking about an aluminum frame with plywood on top?

I like what your doing. My only question/concern is with the forged Ross pistons. Have you ever driven a daily or any car with forged pistons? I ask because it is a royal PITA!!!!!!! Forged pistons expand more once they are up to temp, thus the piston to cylinder wall clearance has to be greater. On cold start ups the engine can clack, rattle and basically sound like it is falling apart. Even if you don't hear it the pistons are rocking in the bore until they are up to temp. Failure to let them get up to temp before driving it somewhat hard can cause damage. I know nothing about the engine in these things but I would be curious if there isn't a cast option for higher compression. The fact that they are forged will gain you nothing in the power department unless you rev it beyond the capabilities of the stock cast pistons or if you plan on adding power adders. Like a turbo or SC and the stock pistons cant hold up to the cylinder pressure.

I have driven lots of cars with forged pistons and I am well aware off the trade offs. Currently there only cheap Chinese and Mexican made cast pistons for this motor, I could not find any Izumi pistons from japan for it. The 3000gt crowd takes the Dohc Montero blocks and makes 3.8 - 4.2l stokers with them, they run the turbo and NA versions of the pistons all day long on DD cars. Mahle made pistons in Australia for these trucks but they are no longer made or available anywhere. I picked up a NOS set but it is .40 over, which if they wear out will require a 3.8 build. Ross has to custom make 10 or 10.5 to 1 set, they only make 11:1 set for NA strokers. Taking a couple mins to warm up the truck is not a big deal.. There is also a super charger kit too..

Ok. Sounds like you are well versed. I have always had good luck with ITM pistons. They are running in my Turbo Datsun 260z pushing 20psi and around 400 hp for a while now. THe ITM website does say they make them for the montero engines also.

That is a good question it looks like it. I have to hit a salvage yard to grab one and see. The 2003-2006 v6 just the kia Hyundai version of the Dohc 6g74. Based on what I see people in Russia (on their 4 wheel forums do the swap to their gas powered cars. I think the case and the mounting is the same. I might have to have Singer Alternator make a hybird is the plug is different. I can have a custom 180 made for the truck that will pump out a good amount of power at hot idle. Turns out most high amp alts only pump out their spec at high rpm.. Not what I am looking..
