I've been through several Escape trailers and would only refer to them as better due to the fiberglass shell. They'll stand up 10's of miles off road but not 100's and definlty not 1000's. The low carry capacity (+/-1,000lbs before gear and tank filling) makes it difficult to do modifications...

There's galvanic issues with everything. I've seen the 316 stainless that is 1/2" thick eaten away......but.....95% of the time 6061 combined with 5052 ,5086, 5083 alloys has no issues. The 5% is from adding things to the mix such as silicone, roofing products, copper (Never Seize), galv. steel...

Lots of people use VHB tape to install panels on RVs. An air dam across the front will reduce the uplift. Another option is finding a used roof rack for the cab that a panel(s) can be mounted on Portable is another option.

There is no best just compromises. Extrusion if your doing skin on frame but you could also form sheet in a way that wouldn't need a frame. If it is one continous piece then 6061 extrusion is better but once a splice is introduced then 5083 or 5086 sheet plate will have just about the same...

On a regular basis I've used 20'-25' aluminum sheet/plate and had it formed. For the effort I'd stick with hollow extrusion. For something like 2"x12" two pcs of 2"x6" can be stitched together.

What I made before was for 10 swiches so bars were much longer and 90 degrees to the throw of the switch instead of running parallel to the throw like these are.

When we compared the cost of sandblasting or grinding (to remove mil scale) for painting to bare alum cheaper the aluminum was less expensive. At the time alum cost 50% (before 2018 duties) more but is cheaper to (person can carry small piecs, cutting / welding / grinding is faster)...
