I trimmed some fiberglass from the top opening and added some bondo and primer. Guessing it's just shy of 170 lbs now. I'd like to keep it below 250 lbs when I'm done. Still needs interior insulated/trimmed walls and the upstairs bed frame.How much does that weigh now?

I could face the 1" foam with the same fiberglass reinforced panels I've been using (I might have enough left over to make it). What glue should I use with expanded polystyrene?Since you are fiberglassing use 1" xps and make a SIP, should be about .75lb per sq ft

S glass is stronger just wetlay direct to your xps with epoxy resin, not polyester

I came across this supplier of honeycomb panels. A 3/4" 4x8 panel is about $200. Not bad, but the shipping is another $200.
Here's a video on strength of a honeycomb core panel vs. plywood. Half the weight and almost as strong as 3/4" plywood.
