Started the insulation process. It is taking a lot longer then I expected. The sections between the canopy frame rails are not squared so each one is different and has to have each piece cut for the space. Its starting to go faster now that Im getting the hang of it...

Inspector Molly stood by to make sure the process was going to plan...

I used 3m spray adhesive to bond the foam to the canopy and used blue painters tape to hold them in place while they dried.

The GF came out to help and removed the weather strip on the doors and cleaned all the glue off with goof off. Installed new weatherstrip and it turned out great! I only have a pic of the door cleaning but will get pics of the new weatherstrip.

Hey Spec, nice job :Wow1:eek:n the insulation. Really cool that we can follow your progress with the pics you posted. It looks like Molly is a little dubious, considering the look on her face, and we are also missing a pic of your girlfriend helping in the project...:ylsmoke:

The plan is to cover everything with 1/8" hardboard. It has a nice light tan color with a pretty cool speckeled design. As for Molly, I think she's wondering if we'll ever go camping or if I'm just going to work on the truck forever haha. Its amazing how much of a personality she has, if anyone has had a boxer they'll know ha! I am getting to the point where I want to start seeing some of the finished product so thats why I'm doing the doors first. I can't wait to enjoy this truck after all the work put into it!! I also thought about adding pics of the GF working but didn't think you guys wanted to see a 110lb 24 year old brunette:coffeedrink:

Looking good! Fleece is a good material for upholstering boards if you plan on any fabric later on. I did most of my truck's shell in fleece and it turned out quick nice inside.

Great progress. I found an aluminum camper for my F-250, hopefully I can pick it up tomorrow if they return my message. I'll probably spray the Lizard Skin in, and lay down insulation and Vinyl-wrapped 1/8" Luan for added insulation. I'll be watching this thread for any tips I can pick up.

I just realized there's no insulation on the curved corners. Not sure if you're skipping that because the insulation foam is flat or if you haven't gotten there yet, but you can slice the backside with a razor, about 3/4 of the way through, and it will bend and conform to the corner. If it breaks, just tape the exposed side before cutting & bending. You can also soak the thin wood in water to get it to bend into shape if it's tough to bend dry. Just screw it into place while wet and let it dry, or form it over something like a welding bottle or a tree, held in place with a ratchet-strap or two until it's dry.

Sub Urban- Did you end up getting the canopy for your rig? As for the corners of the canopy its a little of both... I haven't gotten to it yet and not sure how Im going to attack it. The plan was to cut 2-4" strips and stack them in the curved corners. Im glad you mentioned something about the hardboard and thats a good trick to know. We were test fitting the hardboard for the corners and it will definitely not contour on its own. We might try the water trick or use fabric for the corners. I was thinking a darker colored fabric running down the side corners would split up the light tan hardboard and may look better. Still thinking about that though.

Alright, moving on... Saturday we spent the day getting supplies and running errands.... Didnt get much done on the truck. Sunday tho! Sunday was very productive. :wings: The GF came out and cut insulation while I started on cutting panels. I really wanted to get the doors done to see what it was gonna look like. She did an amazing job on the insulation, she was knockin it out like it was no big deal!!

Door 90% Done! We will be adding a fabric shade for the window and also use the lower section for mounting some tools or first aid kit..

So we cleaned up. That's where we are at now.. Next will be finishing up paneling the doors and middle section of the roof. Im still undecided about the corners so any ideas would be great! I was also thinking this weekend, I might in the future take one the the drivers side doors off and replace it with a permanent panel with a window. Thats for later though, we want to get this all paneled and sealed up so we can enjoy it! I also found out yesterday I have a water leak somewhere and Im almost positive its from the front canopy to bed seal. I just need to accept that I have to pull the canopy off yet again and do it right. The canopy also needs to move forward another inch to get more coverage for the seal on the front. I will have to grind an 1/8" off both tailgate mounts to get it to move all the way forward. I dont see it affecting the mounts enough to make the tailgate unusable in the future. I will feel better knowing all the weather strip is new. I will also be pulling out the bedliner and replacing it with a rubber mat. The plastic bedliner is just a pain to work around and I need to have it out for the bed frame mounts. Thats enough blabbing for now... I need to get back to work!! :ylsmoke:

Looking good man! I found a utility shell with the opening sides without the tool storage for $100, but as usual, no reply from the seller. I'll find one eventually.

I used to do high end custom interiors on hot rods, and I used Luan and Hardwood for alot of the interior panels. Lots of these cars were 20's-50's cars with convex curved roofs, so I'd always have to shape and form the panels for a clean and tight fit. Give it a try, it's pretty easy once you figure it all out. Another option for making curved panels is to use ABS plastic sheet, formed with a heat gun. Very simple to do, and it can be wrapped in any fabric material just like the wood panels with some good adhesive glue.

Also, you can insulate the curved parts with expanding spray foam. Just flip the camper over on it's roof and spray into the corners, let dry, then cut the excess off with a blade or grinder.

Enjoying this thread - good job on the shell mods! I moved from OR to AK with family in a 01 Cummins with a camper shell. I had a similar plywood bed in the box with 3" foam mats, and rear boxes with campstove, food, etc. Wish I had taken more pics - lots of good memories tho. We explored AK for a few years in that fashion, but the kids kept growing and we now have a FWC. I'm gonna build a carrier for my XR4 this summer - I liked the pics of yours. Mine's gonna be built around a hitch extender so I can tow the drift boat along also (light weight). Keep up the good work!

For now I wont be using any sealant. The canopy doesnt leak at all, and with the insulation so far it already feels like its enough. Weather has been crazy here in Oregon so I havent got much done. We had sunny weather and 60's one week, then 30's and 6in of snow the next. I do have the bed frame 90% done though!

Looks great. You're using the exact aluminum cap I am think of using. I was thinking of leaving the exterior cabinets on one side, and have the other side be open.

Where did you get a used cap like that? Great find.
