I'm really loving the result. I got some of the trim (and all of the weatherstrip) put back one today. It's looking good...

I would definitely recommend the desert tan (I would do the Toyota Quicksand - it's a great color that any paint shop can mix). I used 16 Liters of tan (4 Kits) and 3 Liters (.75 kits) of black. 4 kits was just enough with no high top, I would get 5 kits of color if you're doing a high top as well. I can tell you from experience that having to wait on an extra kit is not fun and breaks momentum. Having extra wouldn't be a bad thing for repairs and such down the road. If you do have any paint peel under the liner let it dry and block sand then re-spray, the nice thing about the Raptor is it blends really well (pick up the 100 ml syringe to get exact tint in each bottle).

Reassembly

I've been able to chip away at reassembling the van in the evenings after work this week. As she sits now I just need to strip the old rear bumper and move the mounting brackets and plastic trim to the new bumper, install the pop-out rear windows, finish installation of the Aluminess spare tire carrier. I'm also having some issues with the alignment of the slider door, it will close and latch but doesn't tuck into the body of the van all the way. It looks like the upper rear corner may be making contact when the door is closing (this was an issue I've fought with before). At this point I may just see if I can find a body shop that has more experience hanging doors, I'm guessing it's probably a quick fix for someone with experience versus me futzing with it any longer.'

I started the install of the Aluminess spare tire carrier this evening. On unwrapping and beginning to assemble the first thing I realized is that the spare tire plate I was sent uses the incorrect size weheel studs. The plate Aluminess sent uses 12mm lugs and the Express uses 14mm. I called Aluminess and their answer was to go buy 12 mm lug nuts. That's certainly the simplest solution and maybe I'm overly picky but I'm not really a fan of that for several reasons. First being that when spending $800 on a spare tire carrier I expect it to work correctly with my vehicle, for them my order is probably peanuts but for me that's a lot of money. I would like to have spare lug nuts available should I somehow lose one in the field and need an extra. I'm also using Gorilla Lugs (and have extras) for a little extra security, and I don't want to have to deal with carrying (and keeping track of) two different adapters. Aluminess to their credit heard me out on this and agreed to make me the proper plate, I'll just have to wait a while longer to actually mount the spare. I was able to touch up the scrape from shipping with a little rattle can bedliner.

I'm also running into some issues with the spare tire carrier and my tail light. The tail light is intended to slip over a pin in the latch to help lock the bottom corner of the light in place. With the Aluminess spare tire carrier installed the tail light contacts the tire carrier before the pin and notch can slip together. There are 3 other bolts holding the tail light in place and it seems fairly solid, but the tail light now sits noticeably higher and a bit farther out than the other side. I'm debating options. As I see it I can:

Cut way part of the platic circle the pin is supposed to slide into, this would allow me to lower the tail light into the proper vertical alignemnt but it would still sit out a little farther and not lock into place anymore. I can try to clearance the lens of the tailight itself to clear the Aluminess support. This should theoretically allow the light to fit into the lower mount properly but I would have a notch ground into my tailight. Or I can leave it as is, it's not overly mnoticeable and would probably be fine as it sits currently. I'm still weighing options...

Also if another one of the Express owners wouldn't mind doing me a solid I can't for the life of me remember the correct orientation of the driver and passenger side door lower weather strip. Does the bulb side go towards the boy of the van or the side with the little ridge thingy and holes (see photos). Probably doesn't matter much either way but I'm running low on replacement weather strip retainer clips and don;t want to install incorrectly and have to pull it back off. If someone could glace at their doors it would be great.

More progress... and setbacks.

This weekend I checked one major milestone for this phase of the project off the list - I didn't have to tarp the van for the first time in almost a month. That's right she's weathertight again. And not a day to0 soon (as we got snow Sunday evening). I was able to install the rear popouts, vent fan, and complete several other smaller projects. If things would have gone to plan this phase of the project would have been wrapped up. However, I discovered, much to my dismay that the replacement rear bumper shell I ordered was incorrect. I was not sent an Express bumper shell at all, I'm not sure what I received but it definitely does not fit an Express. I contacted the seller and they are shipping a correct Express replacement. It's a major bummer however as I had already Raptor Lined the replacement, luckily I still have a liter of black Raptor but I'm looking at some fairly major delays when you factor in shipping, prepping, and painting the replacement (and cure time). It was a major let down, and honestly I could barely look at the van for several days I was so upset.

My lease is up in May and I am planning to leave on my trip at that time. With only 6 months left to complete the van and a long to do list (electrical, cabinets, propane, etc.) I canlt really afford wasted work time. The paint project has unfortunately taken far longer than expected, in large part due to seller mistakes that have created substantial delays (Raptor Liner, Bumper Cover, Spare Tire Carrier), especially when you factor in missed weather windows. I'm starting to get a little apprehensive, but have to keep maintaining momentum and focussing on the positives. It will be a tremendous relief when the bumper is installed and I can finally wrap up this stage, with the exterior and mechanical side of the project complete.

Installing the Pop-Outs:

This was actually a fair simple process with 2 people. A friend held the windows in place while I marked the pilot hole locations. The windows were then removed, pilot holes drilled, and the windows were mounted using stainless steel hardware. Eventually, I may replace the sheet metal screws with riv-nuts and stainless bolts for a more permanent solution, but we'll see how the sheet metal screws fair. I'm very happy with the result definitely a step up from the mismatched fixed windows, and should facilitate good airflow over the bed to the front mounted roof fan.

Installing the Maxxfan:

I then addressed the rather prominent hole in my roof. I chose the Maxxfan 6200k with it's integrated rain fairing. The fan can be operated open or closed. I used 1.5" Butyl Tape to seal the fan and plan to finish with 4" Eternabond Tape. I'm trying to decide between Tan or Black Eternabond. Tan seems the obvious choice, but I fear it may be a lighter shade of tan than the Toyota Quicksand color used on the van. I'm thinking black would fit the current tan/black color scheme the van has going on and may actually be less obvious than a mismatched shade of tan, especially with a black fan.

Taillight Modification:

After installing the Aluminess Spare Tire Carrier I ran into clearance issues with the factory taillight. THe Aluminess tire carrier bolts to the door hinges and runs behind the factory taillight. With the added width of the tire carrier the taillight would no longer fit into place. The issue was largely the 4th mounting point in which a molded ring fits over a pin on the door hinge. I ended up cutting away the front of this pocket. This allows the taillight to be mounted at the correct vertical position though it still sticks out a bit further than stock. The disadvantage is that I sacrificed the 4th mounting point but the taillight is pretty solid with the 3 bolts. All in all it's not perfect but works fairly well.

Reinstalling Trim and Miscenllaneous Items:

Next I began putting the interior back together. It's the first time in onths that the footwells have been installed and it's fantastic. To help insulte the driver and passenger doors I made reflectix sheets that fit between the platic door panels and doors themselves. Since the windows need to roll down into the interior space this was the best insulation strategy I could think of and worked well. I also installed the rain visor on the driver/passenger windows and the bug guard on the hood.

I don't know if I am to late but mine has the smooth bulb side against the body and the hole side against the door skin. Like your second pic.

Paint Project Finished!

After snafus with the rear bumper and tire plate it's a huge relief to finally wrap up the last few projects on the exterior of the van.

First I finished sealing the Maxxfan with some 4" black Eternabond tape.

Then I prepped and Raptor-lined the replacement rear bumper cover (correct one this time) and got everything bolted up and the spare installed in its new location...

So nice to be driving the van again! I'm really stoked with the results. Raptor-lining the van was definitely a substantial amount of work but I love the end result.

Rear Battery Tray Skid Plate

I've begun to start diving into the house electrical wiring. One the key decisions here was the mounting location for my two 155 Amp Hour Deep Cycle AGM house batteries. I really wanted to keep the batteries out of the cabin of the van. I'm a climber and as a matter of bet practice try to keep my gear as far away from anything containing acid as possible (for obvious reasons). With climbing gear inside I wanted the batteries outside (with AGM's it theoretically shouldn't be an issue, but I'm not risking my life to that). With the spare tire relocated to the Aluminess Carrier I had some open real estate between the rear frame rails in the factory spare tire location. I set about designing a skid plate to fit this location and serve as the mounting point for the house batteries (more detail on the process here).

I first created a cardboard template on the van. Then worked up some detailed drawings from the cardboard template for the lower skid plate and an upper plate to secure the batteries in place. I took these drawings to a local metal fabrication shop to have them plasma cut and bent. They thoroughly botched this (which has unfortunately become something of a running theme). Rather than one plasma cut lower plate with bent ridges front and rear to secure the battery in place, I received 2 plates one plasma cut to the contours of the frame rail and one with the bent ridges (which were bent also to incorrect dimensions making the plate too small to fit the batteries). The shop refused to accept any responsibility despite acknowledging that what they had produced didn't match the detailed dimensioned drawings they were provided. I was able to modify my design to avoid being left with an expensive pile of scrap metal, but had to sacrifice the added security and stiffness provided by the front and rear ridges. The end result should still be a workable solution however.
