Put a good day in on the rear bumper.
The frame at the back tapers inwards and cants inwards about 6 degres. Made for a real PITA while trying to keep the tollerances tight around the mounting plates/rectangle tube. Worst gap I have is 3/16th. No problem for .035

I really need a new bandsaw. I think a 7x12 would work great. I was not able to use the tables clamp vise to hold the material as even with the blade guides backed off fully, it was going to hit before it could make the cut. Not sure how they can claim its 4x6, but I digress. Also, in the back, you can see my new to me Miller 252 with Spoolmate 200 setup and my Hypertherm 45. Found a guy who wanted a dual voltage setup, so he got my 375 Xtreme Plasma, 211 MIG and $500 and I got his 2 year old Miller 252 with dual runner setup, Spoolmate 200 Alu gun, 1 full 125cu ft tank for Argon (handy since my 250cu ft of Argon is on my TIG. With a flip of a switch you can go from MIG to SpoolGun on the 252, no changing hoses or anything. Its sweet) and a like new Hypertham Powermax 45. This thing is a beast. 1/2 like butter and can do 3/4 if needed. Needless to say, I am happy.

At this point I didn't have any bolt holes for the mounts, so I was using Bessey F Clamps to hold it on and try and jig up the height, depth, bolt holes ect. This sucker is heavy and very off balance. Doing the math on the metal, the weight is 75.25 lbs. However, it feels a hell of alot heaver than that.

Got the bolt holes drilled. Used a 1/4 pilot hole then a 9/16 S&D bit which made quick work of the 3/4. The OEM bolts are M12x1.25x40. I'll pick up some 60MM bolts as the 40's are a bit short. They thread to the end of the nut, but I always like a few threads sticking out for peace of mind :) Will be keeping it Grade 8.8 or higher.

Tomorrow I'll 45 the ends of the mounting plates, drill the 1 1/8 holes for my bow shackles, cut the cheek plates from 1/4 and TIG weld them on. Fit up the bumper in its final lication then tack that down. I've got some 2in wide 1/4 that I'll cap the ends with. Also going to cut the hole for my receiver, drill the hole for that, cut out the gussets and then after its all tacked up, burn it in. Then is license plate mounting, LED bolts for legality, and might put a flush mount reverse light in if I feel like getting crazy. Also got to rig up something for my 7 pin trailer connector.

Cutting 1 1/8 holes in 3/4 steel, not the quickest job. If I had gone with a 1 in hole, I could of used my S&D bits which I have up to 1", would of taken 5 minutes instead of the 30 that it took with a hole saw. Thank god for weights on the feed handle so I didn't have to stand there. Gotta cut two more cheek plates up for the mounts. Not my best TIG welding, but meh, always happy to practice. Long straight lines I have no problem with, its the circular ones that suck because I have to keep breaking and restarting the weld to turn the project.

Tomorrow I'll put it all on the truck, level it out, tighten up the bolts, tack it up to hold it in place.
Gotta do a bit of math so I can get the hitch sorted out. Need to cut the hitch mount to length, drill the hole, install some 3/8 thick steel gussets/safety chain mounts and when all is said and done, burn it all in and hope it still fits :)
Once I see where it fits in, I'll cap the ends. I built it to cap it with 1/4, but I think I've shifted a bit, so may end up doing 3/16 and 1/8 to keep the same gap on the sides.

Burned the bumper in today. Still getting used to the new Miller 252, but it shoots a very nice arc. I am quite pleased. Once I get used to fine tuning and adjusting the settings, should be able to clean it up a bit. Tomorrow I'll cut out the gusset plates for the hitch and drill some holes for the safety chains. I'll be using 3/8 plate. Should be plenty strong :) After that, its capping the ends and sorting out my license plate mounts. Thinking of doing LED bolts for the lights and putting it to the right of the hitch. Might do a flush mount reverse light on the left.

Looks like a tight fit to the tailgate!

Hah, indeed. It fits. My bushings on my tail gate are so worn that the way it pivots is comical. I'll replace them some day.

That being said, it clears and the cables on the sides are fully tensioned with about 1/4 inch to spare before the tail gate hits the bumper. After all was said and cut and mocked up, I had the option of sticking it out a bit far or keeping it nice and tight to the truck. I chose the latter. I decided I wanted a smaller gap visually and more clearance over possibly hitting my tailgate. Its beat anyways.

First off, Plasma cutters are awesome. 3/8 plate is too easy.

Drilled a hole for some safety chains and burned in the gussets on the hitch tube. I don't think its going anywhere now....

Lots of room on the backside for the hitch pin. My draw bar has its hole around 4 inches which made it great for giving me some depth. I wont be using my receiver mounted bow shackle mount anymore, seeing as how I have two on the sides now.

Waiting for my LED License Plate bolts to come. When they arrive I'll drill and tap some holes for the bolts, mount the plate (left or right of the hitch?) and do some wiring so I can swap/remove plates if needed.
Also going to go to Princess Auto and get a new 7 pin female hitch connector (OEM has seen better days) and mount it up. Probably mount it to the bed facing downwards. I don't see any issues with length.
Going to pick up 3-4 cans of bed liner and start cleaning up the bumper in prep for paint.
Might mount it up quickly just to decide where I want to cut my bed sides. I don't have any 1.75 DOM lying around, so my rear bed protection might have to wait for a bit.

I feel like I might just mount it up after its all done, leave it unpainted for a few weeks and then when I am bored and need a project in the winter, bed line it then. I don't want to have to grind bed liner off because it changed my mind on something.

Well, bumper is on. For now I'll call it "finished."
Painted with Rustoleum Bed Liner. 4 coats over 6 hours with 24 hour dry time. We shall see how it holds up. So far, I am impressed.

I need to setup an order with a friend for DOM tubing for sliders/front bumpers/cage stuff, so once we get our numbers ironed out for 2" and 1 3/4" .120 DOM, I'll add some rear bed side protection. Easy enough to grind down the bed liner on the end caps and weld the tube on with everything still on, then touch up with the spray bed liner. I'll fix the cuts on the bed sides once I have the tubing I am going to use.

Also, since I ripped off all my fenders, I've been toying with ideas on how to plug the holes. I decided to give this a try, filling the holes with M8 body flange bolts. Not sure, I don't hate it, but I don't love it, maybe it needs to grow on me. Thoughts? Some angles look better than others. I've just done one side for now.

EDIT - Well, the M8 bolts were to big. Looked like warts. Swaped em out for some M6, much better. Need to pick up a few more and I'll take some new pictures.

Looks great! Cool idea with the M6 bolts... I'd never thought of that before. ugh I hate changing 02 sensors... Just did mine as well.

Bent some tube to finish up the bumper. 2x.120 DOM. Mocked it up on the truck, now its sitting on the welding table. Going to cap the ends, weld up some supports from 1in square then I'll weld it up tomorrow and then throw a bit of paint it on it. Pretty happy with how its turned out.

Next stop, rock sliders.
