I’ve recently learned that E-Series vans have a major weakness in the door hinge area. It’s not likely to become a problem on a low mileage van... but on my 23 year old Ambo, it is becoming one.

It sure beats $300-500 for a replacement cable and half a day to install them. They'd...
Fortunately the A pillar is still solid. The hinges look like they had been replaced fairly recently replaced... but the door is likely 23 years old... With 17K+ hours on the rig.
I had seen the hinge was twisting... and then the wind caught the door and ripped it out of my hand. I had to use a flat bar to straighten the hinge enough to open and close the door. Visually it’s straight again... but how to keep it that way?

The sheet metal where the upper drivers door hinge attaches to the door has started to twist and over extend. Apparently it’s not an uncommon for the doors to crack... but how to fix.
The door is wrapped...as is the Ambo, so replacing the door isn’t an option.
Thoughts?

I’ll tow my Fj40 if I ever want to seriously explore.
The conversion cost, increased maintenance costs, and increased complexity isn’t worth it on a 21’ 10k rig that can only do mild wheeling the 40 can easily do in 2WD.
If Baja was your home then things would be different... but to visit...
Followed your link. It appears to be a rebuilt Mitsubishi alternator. Which would be consistent with the core charge. $240 with a lifetime warranty would be worthwhile... if you actually need an alternator.
It makes no sense that they only got 12 v out of it... I’d have it retested at aN...

$20 from Amazon. Happy with quality. Not sure about the plastic covers, but the connections are now solid.
I wasn’t able to find a reasonably priced end that would take all three heavy cables to the one + terminal.
Picked up new ends on Amazon. I decided there wasn’t enough meat in the terminal to hook up the third lead. For the third I had to get creative. I’m not sure if I like the plastic terminal covers.., but for now they will stay.
Pulled out the heater and resistors. They're not the source of the smell. Resistor plug is brittle, but none of the plugs are melted.
In the process I did find that the + battery terminal connections were loose to connect the second battery. The -- terminal is also almost dead. Cleaning them up...
