Only downside to building it in duragal is the spatter!!!
Use a grinder to remove the zinc.
That will give you less spatter and you will also probably get a structurally stronger weld, as the zinc can also give you porosity in the weld.

I repaired a ski boat trailer once. It took me longer to grind off the hot dip gal so I could weld than the actual welding took. Afterward I decided I should have started from scratch and built a complete new frame with fresh steel. The duragal is thinner so should grind off quicker?
How have you worked out what size steel to use?
Are you still looking to put a slide on on top of the tray?

Yeah i ground back the weld areas but it still spits like crazy. I used 3mm wall on all sections, 65mm RHS for chassis rails, 75x50mm RHS for headache rack, 25x50 RHS for floor joists, 35x65 RHS for side rails. nice and strong but still light weight. 65 x 25 plastic bearers.

Battery tray to take twin N150 century batteries, power for front and rear winches and auxiliary power. Will run red arc dual battery controller unless someone has better suggestion?

So time for a quick update, the truck is on the road tray finished and tuned. Had a few dramas with dpf not burning off properly after sitting for 10 months while I plodded along with the build. I had a tune lined up that was going to remove dpf but curiousity got the better of me so I pulled the dpf off and removed the filter biscuit and washed it out but it was surprisingly clean. Put it all back together and no change so set it to burn and waited after about 25mins the dpf wasn’t getting hot so a little investigation lead to me find the linkage on exhaust brake post dpf was seized and not shutting, bit of weasel piss and a tap with the hammer and hey presto dpf working! So had it tuned with dpf in system still didn’t go mad initially just bumped it up to about 150kw/600nm from 115kw/420nm and shut the egr, the difference is awesome! Up my test hill it’s gone from struggling to hold third needing to change down to second, to pulling hard to redline in third looking for forth. Hopefully the dpf issues are gone and I have a legal fun to drive truck. Also picked up a nice little offroad trailer kitted out with a tinny and outboard to tow behind to help keep weight on truck down when we get travelling.

Hi John,

Please keep us updated on how these shocks perform?, did you do front and rear?

Just read their lifetime warranty, unless you snapped one in half you might have a hard time claiming when 'fair wear and tear' is an exclusion!

Cheers Steve

Just trying to understand more about so called 'Lifetime Warranty'. As per Wiki:
"A lifetime warranty is usually a warranty against defects in materials and workmanship that has no time limit to make a claim, rather than a warranty that the product will perform for the lifetime of the buyer. "

"lifetime of the buyer" ??
